Abstract:
An ignition coil cassette having bushings retained by an irregularity of the bushings being encased by epoxy. As a result, the process by which the bushings are installed into the ignition coil cassette avoids the cost associated with the overmolding installation process, and further avoids the potential for damage associated with the ultrasonic insertion process. The irregularity is located generally adjacent one end of each of the bushings and may be, for example, in the form of an undercut or a protrusion.

Abstract:
An axially potted progressive wound remote mount ignition coil (axially potted ignition coil) includes a coil case, at least one coil assembly, and a quantity of potting material. Each coil assembly is progressively wound. The coil case includes a coil cavity for each coil assembly, a primary connector, and two secondary connectors for each coil cavity. Each primary coil is connected to the primary connector and an end of each secondary coil is connected to a single secondary connector. A quantity of potting material is poured over the open end of each coil cavity. A second embodiment of the axial potted ignition coil includes a modular coil case, at least one coil assembly, and a quantity of potting material. The modular coil case includes at least one coil tube, a rear end cap and a forward end cap. Each coil assembly is inserted into a respective coil tube.

Abstract:
A distributorless ignition coil has two high voltage secondary windings wound around a primary winding, with each secondary winding being electrically connected to a respective spark plug. A shield surrounds the secondary windings. The secondary windings share a common center tap between them, and the center tap is electrically connected to the shield, which thus acts as a conductor to convey current back to an end of the shield that conveniently may be connected to ignition components to complete the electrical path, thus obviating the need for an interior wire extending from the center tap inside the coil to the end of the coil case.

Abstract:
A method for inhibiting or eliminating case erosion in a pencil ignition coil having an internal primary winding and an external secondary winding and shield. Three alternative means for resisting damage due to the partial discharge phenomenon arising from a high electric field in such coil configurations are provided: (i) applying an ozone resistant coating on the case; (ii) applying a coating on the case for eliminating partial discharge under the shield; and (iii) applying a polyimide tape covering to the case for resisting partial discharge under the shield. Several significant benefits include: an increased commercial value by allowing the use of an efficient internal primary winding which increases energy density and eliminates the need for a spool, thereby lowering the manufacturing costs, the processing costs falling well beneath that of liquid polymer processing, the ease of processing by coating or molding, the reduction of electrical noise, the improved durability even through thermal cycling, and the lowering of case manufacturing costs by allowing the use of lower cost plastic.

An ignition coil assembly includes a cylindrical central core having a main axis, a primary winding outwardly of the central core, a secondary winding outwardly of the primary winding, and a case having a first tube formed of a material having mica dispersed in a binder. The binder is may be a silicone-based binder, an epoxy-based binder or any other binder configured to adhere to the mica. The overall diameter of the ignition coil assembly can reduced relative to conventional designs since the case thickness can be reduced over known designs.
