The present invention relates to process for producing bars comprising 20 to 70% by wt. acyl isethionate and 15% to 35% free fatty acid and which is made by process where excess fatty acids made during production of acyl isethionate is removed by neutralization rather than by “stripping”. Novel compositions are prepared in a non-molten process. In particular, compositions comprise optional fillers with both soap and high levels of synthetic surfactants. When high levels of soap and surfactant are normally used in such process, there is a significant "grittiness" problem. Pre-processing the surfactant containing chip (e. g. , "DEFI" chip) has been unexpectedly found to remedy this problem.
